From the outside, coffee roasting has long been perceived as an almost secretive art, dependent on the skills of experienced masters who relied on their sensory perceptions—such as listening for the “first crack”—and intuition. However, this reliance on intuitive methods becomes problematic when a coffee shop expands into industrial operations, as the cost of mistakes can lead to substantial losses in raw beans and damage a company’s reputation. In today’s competitive market, consumers demand consistency, necessitating that each bag of coffee deliver the same flavor profile as previous purchases.

To address these challenges, Integra Sources partnered with a coffee roaster manufacturer aiming to innovate by transforming traditional mechanical roasters into smart Internet of Things (IoT) devices. The project’s primary objectives included automating control systems, enabling automatic adjustments to varying environmental conditions, ensuring hardware compatibility across their product line, and supporting existing third-party software solutions.

The core of the developed system is its controller, which collects data from multiple sensors via the RS-485 interface and issues necessary commands. This controller works alongside a Raspberry Pi single-board computer, which manages the user interface. Recognizing the unreliability of USB connections in industrial settings plagued by electromagnetic interference, the system allows switching between communication interfaces to maintain stability.

Integra Sources developed custom software that accurately manages the roasting cycle by analyzing sensor data and allowing operators to adjust process parameters, monitor temperature trends, and create personalized roasting scripts through a touchscreen interface. The system incorporates both automated roasting and manual modes. The Manual Control mode permits operators to oversee all aspects of the roasting process, ensuring safety with a large emergency stop button. Meanwhile, the Scripted Automatic Roasting mode adheres to pre-defined temperature algorithms for recipe replication, while the Checkpoint-Based Automatic Roasting allows operators to set milestones linked to variables like target temperatures, enabling the process to adapt in real-time to changing conditions, such as unexpected moisture levels in the beans.

To combat the primary cause of flavor inconsistency—volatile environmental factors like humidity and temperature—Integra implemented automatic roasting with checkpoints that activate based on the physical parameters of the beans or environment, allowing for dynamic adjustments to roasting profiles.

The universal controller was designed to ensure compatibility across the entire range of roasters, which streamlines manufacturing and reduces costs. By leaving out unnecessary circuits for simpler models, the process becomes more efficient. Additionally, the platform supports popular third-party roasting applications, making the transition to Integra’s technology easier for existing customers who do not wish to alter their established workflows.

The integration of Over-the-Air (OTA) updates allows for real-time software improvements without the need for costly specialist visits, improving system reliability and increasing customer satisfaction. However, during the commissioning phase, challenges arose, such as erratic data from temperature sensors due to interference from poorly shielded wiring. Integra resolved this issue by integrating an additional RC filter into the measurement path.

Further, the device employs solid-state relays controlled through zero-cross switching to minimize noise and extend component lifespan. This required precision in detecting zero-crossing, which was achieved using comparators instead of traditional optocoupler-based circuits to reduce lag to mere microseconds.

Overall, this project successfully transformed traditional industrial coffee roasting into a modern, automated IoT solution. The client is now equipped to produce coffee with digitized, repeatable quality, minimized environmental impact on flavor, optimized production scalability, and improved service capabilities. This comprehensive overhaul not only bolstered the client’s competitive advantage but also enhanced customer loyalty through robust compatibility with existing software tools.
